China has announced the largest car recall in history, affecting over four million vehicles – predominantly Tesla models – due to a widespread issue with hidden door handles. This crisis, sparked by investigations into potential mechanical failures, has sent ripples of concern across the automotive industry and beyond.

For the past week, China has been issuing a massive recall, intensifying scrutiny of electric vehicle design. The core of the problem lies in the implementation of ‘hidden door handles’ – small, minimalist designs that have become commonplace worldwide, particularly among the top 100 best-selling new energy vehicles.

Initially, these handles were lauded for their sleek aesthetics and their purported ability to reduce wind drag, contributing to a ‘sleek look and reduced aerodynamic drag.’ However, several incidents have raised serious questions about their usability, particularly in emergency situations. The BBC’s Stephen Dyer, an automotive analyst, highlighted that even he often finds it difficult to locate the switch to open the door from the inside of an unfamiliar vehicle.

These incidents have culminated in several fatal crashes, including one in Tongling city, eastern China, resulting in the deaths of three people. Relatives of the victims stated that passengers were trapped in the vehicle as the vehicle’s doors could not be unlocked after the collision, which is a critical point of concern for the Chinese authorities.

The issue extends beyond usability; the handles have been blamed for endangering drivers and passengers. Nanyang Technological University associate professor Lyu Chen emphasized that a door handle may seem simple, but it becomes a critical safety concern in seconds after a crash.

Early investigations by Xiaomi, a major Tesla competitor, revealed that two fatal crashes in 2025 involving a SU7 model – a Cybertruck – demonstrated that the electronics could fail, potentially trapping occupants. The company’s representatives stated that the SU7 had mechanical emergency release handles, which function even without power, located at the bottom of each door. However, this response was quickly followed by a lawsuit from Jordan Miller, who alleged that the Cybertruck’s design trapped passengers in the burning vehicle and blocked their rescue.

The legal action also revealed that Tesla has not responded to BBC requests for comment, further fueling speculation. In February, China announced that Tesla and some major Chinese car makers – including Xiaomi, XPeng and Geely – would recall more than four million vehicles. The government ordered car manufacturers to add warning labels inside vehicle doors to show passengers how to open them.

The measures include a software update that will lower the windows in the event of a crash. The BBC contacted Tesla for comment, but has not yet received a response. The US National Highway Traffic Safety Administration (NHTSA) has said it will review whether it will require emergency door-exit systems.

There is a growing debate within the engineering community about whether the measures are sufficient. Engineering instructor Lim Hong Wee argued that the measures mainly address the issue of people being able to get out of a vehicle, but do not provide a reliable way for rescuers to get in, and that the core issue is a mechanical way to open the doors.

The BBC’s report indicates that the measures are only addressing the immediate problem of passenger rescue, and they do not provide a solution to ensure a reliable way for emergency responders to get into a vehicle, as a key concern for the Chinese authorities. China’s State Administration for Market Regulation (SAMR) announced that Tesla and some major Chinese car makers will recall over four million vehicles, adding warning labels to the vehicle doors. The agency has stated that the recalled cars have door handles that are ‘difficult to identify’ because they are a similar colour to the vehicle’s interior trim.

The BBC has also contacted Tesla for comment, but has not yet received a response. The US National Highway Traffic Safety Administration (NHTSA) has stated that it will review whether it will require emergency door-exit systems.

The report underscores the significant consequences of this global crisis and the potential for a much larger safety challenge for the automotive industry, with implications for global regulations and consumer safety.
